Zips will no longer properly save on SD card

So I have a 16GB SD card I use on my laptop as a secondary drive. Now any zip that I save to it won't open. Using windows zip, I get the error message, please insert last disk of the multi-volume set and click ok to continue. Using winrar, I get that the archive is either in unknown format or damaged.
If I save the zip to my hard drive, it works fine. If I copy the zip that I saved on my sd card to my hard drive, it gives the same error.
Past zips that I saved works fine.
Any ideas what's going on here and how to fix?
 
reformat it as said.
test it with other files, verify integrity of said copied files with md5 or whatever tools, open source/free etc.
