So we should just follow their online instructions now? What about the volume? M Code said -28? And I think HK says -34 or something right?

Refresh my memory:

1. Manually set all crossovers and speaker sizes.
2. Run MANUAL EQ so it uses the settings in Step 1. AUTO EQ would try to determine the settings on it's own, right?
3. Set sub volume at 50% mark.
4. Run Near Field for the front 3 speakers.

Right?

You can try the auto again now and see if it still sets yours to large. If it does then use the manual eq after setting the crossovers.

I think their are updated OSD instructions for the volume, I would try whatever they say. I have not done the update because the 435's update is going to be released in a few weeks. But there is a thread on AVS about peoples experience with the update. I would recommend asking there what people are finding works better now.

No problem, I just remembered that you got the 635. I don't know about you but I always like to have the latest updates no matter what. Have fun!

Have you listened/owned the Senn 555's? What type of quality can I expect from them?

the xx5 series came out relatively recently (1 year or so). They were set up to sort of replace slash complement the xx0 line. I have the HD 600 which has been (and to many, still is) the best headphones. Best being a relative term of course, in this case meaning bang for your buck, neutral, etc. I recommend the 555's to anyone that will listen. They represent the best value for your money at that price. Yes, I have heard them. They sound great. The 600's do sound better. This coming from my personal tests as well as asking my friend who I recommended the 555's to. This really is irrelevant though since you don't want a comparison. The reason I mentioned it is to show that there is an audible difference in quality between phones. The 555's are not that much more than the 515's ($50?) and at $150, I think they are reasonably priced.

Listening to closed versus open headphones, you'll have to find something that suits you. I had only one pair of closed, AKG 271S's which are VERY popular. Probably the most popular closed phones. They sounded great. Very encompassing sound. But I didn't like sounded closed off. I like my opens a lot. I don't know how to explain it. They do sound different but I don't think one is much better or much worse than the other. Ironically, when it comes to IEM, I want sound isolation. The more the better.

I have the Senn 555s as well, they are probably the best buy in the current 110-150$ category (I've bought mine for 112$ this summer).
They're comfortable (unless you have a really large head) and the sound quality is great. Expect a noticeable change for the better after ~200-250 hours of use (burn-in).

Regarding the background noise: When they're on my head and music is playing, I can't hear people entering my room or talking in the background. On the other hand, what you're listening to will be audible around you (it's even perceptible at ~4 meters of distance). Don't listen to loud music at night when there are people in the same small room trying to sleep.

I do have a large head. But its not width...its front to back, should I be worryied about comfort?

No, you should not worry about comfort. Only width might be an issue. But that is true with any headphones. The pads are very nice on Sennheisers. Beyerdynamics have the best pads though. Check out Head-Fi.org. You can do a search for pad mods. People mod popular headphones all sorts of different ways.

It's going to be all right, the critical part is the width.

Just for reference, the circumference of my head is ~62 cm (24") and the headphones are very comfortable to wear.

Same reason why some speakers are open-backed.

I know WHY. I just need to know how loud they actually are.

depends on how loud volume is. if you have it set to a decent volume, little to no noise comes out. if the volume is high, then it can get pretty loud
