Hub radius is more than 1 3/8", less than 1 1/2", closer to the lower figure. I'm using 1.38" as the assumed value, largely for ease of calculations.
 
Okay, 7.1" blade length from center of mounting point to outermost tip point.

The new blade shape is... well, 45 degree angles on the furtherest triangle. At the base corners of such triangles, it will be at its widest point.
 
50% of the hubs circumference should be covered by the fan blades. I need to figure out how to secure the blades, since the thick heavy cardboard is unlikely to require wire or plastic supports.
 
I think I'll end up cutting 1" grooves into the hub material, which will allow the end of the blades to be inserted with superglue and hot glue and wood glue and whatever.
