i used a jigsaw, much easier. I ended up with 2 80mm on the side, and 1 120 in the front

only took my one to cut the 4 80mm fan grilles off of my antec sx830, so that would add up to be about one solid 80mm hole. i used fiberglass re-enforced cutting wheels

20? Dude, slow that dremel down. If you force it too much you will wreck the discs. I have used a dremel on other stuff, never a metal case, and only broke one discs but trying to cut something relatively thick and relatively strong too fast.

Don't they make hole saws you can use?

Damn I already got 5 case fans on my SX 830 but could always use 5 more

The aopen case I have is fairly thick, the cutting discs I use are very thin, i'll try the reinforced discs. The fan is 120mm, i made a typo with the 80mm. I did notice less disc destruction when I lowered the speed. :) I had the sucker on max and used an old phone book as a base and it nearly caught fire!

Those thin dremal cutting wheels can do a very nice job, though cutting a large circle through sheet metal with them would be a task. I have watched those things shrink before my eyes from full size to a nub in a miniute or 2. That is the time when you need to reconsider you tool of choise! With a bit of practice you get to the point where you don't break them before they wear to a nub, the slightest non- radial force will snap them instantly. They are great for small quick jobs but something like you are doing takes a bit heavier wheel. Don't panic, just get the right tool for the job.
