Any way to make my own bootable recovery partition?

You COULD make a copy of a primary partition by using a linux live cd and dd, however you would need to make the new partition bootable to boot from it, and if your hdd boot sectors go bad that is the only choice anywayz.

If i wanted to do this, i would use dd to copy partition date and a boot menu (XP boot menu works just fine) and add the new partition.

IMO this is a waste of space though, i do not see any reason to do this except to create a clean image, and even then a dvd+rw solution would be a lot better.
 
The way it usually works is that the partition is booted using a different boot sector to that on the primary partition (I'm assuming it's in a ROM chip or something, because it boots when a key is pressed at POST - I think F1 is the key to press on HP's). It is a waste of space, and can't be done properly without a special motherboard (ASUS motherboards might be able to do it with the EZRestore function though). Like Klixxer said, it is possible to do using the XP bootloader, but if that fails, then you're screwed and there's no point doing it.

Agreed. Bart PE is the way to go on this one.

Knoppix works well for both Linux and Windows systems. You could use Knoppix and g4u (Ghost for UNIX, a free alternative to Ghost) to make an image of your partition to do what you're suggesting.
