Android + SD card = no dice

Droid 1 with a 2 gig SD, it was working before I rebooted, but when I did I wasn't getting the pop up to enable external storage in Windows 7. The card's blank BTW. So I reboot and got the same thing. I checked in the settings and it wasn't even showing an SD card being inserted. I then rebooted into Flash recovery mode and mounted the card there, it mounted fine, and I was able to copy files to it. I copied my Ultimate Droid Xtreme 8 rom over and tried to install it I got "E: can't mount SDCARD/update.zip installation aborted" the files definitely there. So I rebooted back into recovery mode. same error. When I mount the card in Recovery mode it comes up normal in Windows. I tried formatting it again in Windows, rebooted and nothing. So I went into recovery and did a wipe of my data and cache. Rebooted into recovery mounted the drive, copied the update.zip over again and same error message about can't mount. I tried another SD card and the same thing so I know it's something with the phone.

What can I do to get my SD card to function normally again?

no suggestions at all? I'm about to throw this fucking phone out the Windows and go back to using my lame Windows Mobile 6 phone. It might be old and slow but it never gave me such problems.
