SInge and Dual Layer DVD's

What I usually do is cut off the ending credits of one or more episodes (if applicable). If that's still not enough, I'll re-encode an episode or two so that it will fit. You can do both with VirtualDubMod.
 
When I read the title I was gonna be a smart-ass and tell you to use DVD Shrink. :laugh:

But now that I read it the only things I can think of are Overburn and resampling the videos.

I have no idea how overburn works with a DVD, you'll have to investigate that for yourself.
The other option is to recompress one of the videos and make it small enough to go on the DVD. Naturally you will lose some quality, and it seems to me that everytime I redid a video just to make it a little bit smaller (file size) it would totally fvck up the quality. Make sure you keep the original handy.
 
Do Stand-alone DVD players know or care if i use Dual Layer discs.

If not then ill just run out to the store and pick up a couple Dual Layer DVD's and add one more file on there.

Most newer DVD players can read burned dual and single layer.

I just got a dual layer burner and had to get a new console player. Its a nice little Philips that reads just about everything you can think of.
If you have the manual or the box read it to see what formats it can use.
If your current player doesnt work you will probably want to buy a new one.
 
Alright well im entertaining the idea of just running out and picking up a 10-Pack of DVD-R's. Its a tough call though.

I could put one file on each Single Layer disc (22 Discs and nearly half a disc of wasted space), or i could go out and drop $30 on a 10-Pack of DVD+R DL in which case it would take me 7 DL discs and one SL disc.
