possible IDE controller issue (Hardware issue)

I'm usually good at this, but this one is kinda making me pissed.

Bought an Epox 8RDA a while back and the IDE controllers on it work fine. It overclocks fine (as long as I'm running an o/c friendly BIOS) and passes Prime95, Sisoft, 3Mark2k1/2k3, etc. PCI/AGP are locked @ 33/66 so no issues there.
Since the board doesn't have RAID and I need more IDE ports for hard drives, I got a Silicon Image chipset-based IDE RAID card. When putting both HD's on separate channels and booting with Win2k or XP, I get an error like "Delayed Write failure. Could not write \Device0\..."
Nothing it wrong with my HD's though as I ran a DFT on both of them before and after this issue.
The HD's seemed fine and performed fairly well actually on the RAID controller (NOT running in RAID 0 or1 btw).

The issue is when I'm backing up my DVD's and I have an image on one HD and am copying/moving the data to the other HD, the video gets corrupted at random.
There are no newer drivers for this card/chipset available, so I have tried that already. There is only an OLDER BIOS available for the card than the one currently on it. The BIOS currently on the card isn't available to download at all.

After all this crap, what would you guys/gals suggest?
- I checked/changed the IDE cable on both HD's
- I set the CPU/FSB speed to defaults and still the issue arises.
- I flashed Mobo BIOS to newer version (can't overclock well, but didn't matter as it still didn't work)
- Tried switching PCI slots to see if it was an IRQ issue
- Re-installed Win2k/XP a few times to make sure.

Any suggestions would be appreciated (other than returning it as it's a bit too late to do so)
