Need advice for buddy, psu problem?

First off, any help is greatly appreciated, believe me!!!

So here's what happened. I recently put a Zalman CNPS9500 in my rig and decided to give my old Coolermaster Vortex Dream (I think that's what it was) to my buddy to put on his 3400+ Clawhammer. So I'll list in exact order what happened.

-installed heatsink, took out MB to switch heatsink bracket (didn't realize I didn't have to take out anything, aarghh), everything put back together and plugged in

-power on, everything lights up and spins, a-ok

-goes through POST, loads up Windows, check CPU temps, and although it's just started, temps are about 5-6 less than when cold starting with old heatsink.

-decide to play a quick round of BF2 to warm it up a bit

-friend's flying a helicopter and wants to take a "pic" for wallpaper. He hits PrtScn, and his rig freezes up

-let it sit for about 30 seconds to see if it will work itself out, and it restarts on its own.

-goes through POST, then the Windows load screen with the moving bar, then it goes black when it should, but no login screen, then 30 secs later it restarts itself.

-goes through POST, then the Windows didn't close properly crap comes up and asks about safe mode.

-can only get it to run in safe mode

-open the case to take one more look, just to make sure, don't see anything so we fire it up again, but this time the side panel is off, along with one 80mm fan.

-it starts up fine, do a test in windows, start a game, everything works, hallaluha!

-put panel back on (after attaching the fan) and it won't start again.

-take panel off, won't start now either.

-unplug two other 80mm fans, and it will load Windows again.

I'm assuming this is power supply, but I'd like some feedback before I tell my buddy to go drop some money on a PSU, seems kind of funky that the thing would go just when I put this heatsink on.

BTW - He has been having stability issues for a while, and he had just replaced his HDD. His rig is:

Athlon64 3400+ Clawhammer (S754)
Asus K8V
1gb Kingston value
420w Thermaltake PurePower
Inno3d 6800 GT
200g WD HDD
SB Audigy 2
? dvd drive
2-80mm in, 2-80mm out

being a good friend and all, are there any compatible parts you could exchange between your PCs? if you've got the time and patience doing something like trying all his parts on your mobo and checking for any instability etc might find if there're any real hardware issues. at the very least, if you could try your PSU on his rig that might solve the PSU mystery. if not then ignore my post :)

Since you're such a nice guy (and you started it!) take your PSU over to his place to test yours in his rig, and visa-versa.

That'll tell you right off the bat if your theory is correct.

Otherwise, you gotta go through the troubleshooting process one by one, starting from scratch (mobo cpu and vga, then add one piece at a time).

I've never taken a psu out, is there anything I should know about before I do it? Thanks in advance...
