Lapping your heatsink!? Check out this article!

Yeah, I've been doing this for quite a while. By itself it's not that much but added to other cooling tweaks it starts to add up to some C.
 
I just use a metal block that's straight and wrap the sandpaper around it. I've never actually measured it with a level or anything but I've never had a problem with die contact.

You apply even pressure, and move slowly. If you want to see how well you are doing then use a steel ruler and run it along the bottom of the heatsink. There should be no wobble between the heatsink and the chip when you go to put the two together.

I would always use glass in this instance. I tried a sanding block and ruined a heatsink. I also tried a flat table. Same problem. Glass is about as flat an item that you are going to get. Go get an 8x10 picture frame from K-Mart or your local thrift store. Just make sure its glass!

By itself this procedure might not give you a big performace increase (lower temps), but with a cheap heatsink or one with a rough surface, this will definately help!

If there are any machine shops around they should have a lapping block. This is a huge chunk of metal with grooves cut into it. Lapping compound (usually Cloverleaf) is added and you begin making figure 8s. Visual inspection will let you see what is flat and what remains to be lapped. This is the old tried and true method. Using different compounds gives different grades of finish. On a more modern side a surface grinder can also be used.
 

It is safe....

I decided to go to Home Base and get a flat 12x12 piece of marble for flooring.(Get the flat stuff, not the textured)

Its thick, flat and about $3.

Then went to my local auto shop and got 800, 1000 and 2000 grit wet/dry.

Added one roll of duct tape and WALLA!!

a tip to tell how your surface is uneven, and how much you have removed when lapping. cover the surface w/ a magic marker and then lap until its all gone. just make sure you dont leave any of the marker on there when you mount it.
 
bloody blue orbs, i ground the damn things down with a file and wet and dry. The problem is the mounting lugs are dished down slighly from the center disc - and with the gpu chip edges being slightly raised too, if you offer them together dry, youll feel it wobble like hell and clearly see air between them.
