I have been using Zone Alarm for a long time and I JUST noticed that I get almost double the download speed with the firewall off.

Is this normal? Is there any other software that does not affect download speeds?

Also I have an ADSL modem connected to the Dlink wireless router. Would the router act as a hardware firewall and could I safely switch off the software firewall?

The D-link is kind of a firewall. You could probably get by without a software firewall on your machine. I'd give a few of the other free ones a try, to see if they work better.

ZoneAlarm sucks. Kerio Personal Firewall was the best... although now that they've sold it, I don't know how good it'll remain.

I still use the 2.15 Version of Kerio and it's amazing, very light on resources (5MB RAM or so), and generally customizeable up the ass.
