Is there a maximum file size that Excel will open or will it open any size xls file?

As long as your system memory and paging file can hold the size of the xls file, yes, it should open. I don't think Excel has an internal limit. If it does, it's pretty damned big. Trying it won't hurt anything.

There is only 65536 rows, though.

i'm have a guy whose excel crashes trying to open a 140MB file.
excel.exe crashes. every other file seems to open alright.

It is more than likely a corrupt file. Try it on another computer.
