To remove the grills I used one of those $8 nibblers that you can get from CompUSA. It took about 20mins to do the grill but it left a pretty neat hole. I bought some of that 99¢ per foot black rubber window molding (from CaseETC, now owned by Directron) to trim the circumfrence of the hole to keep it looking neater.
I drilled the fan mounting holes with a 3/16" drill. I used a 120mm fan grill as a template to locate the holes and marked them with a black Sharpie?.
When I was done I used a lot of compressed air to blow out the metal dust and debris that accumulated inside the case then wiped it down well with a Windex-soaked rag. You really don't want to have conductive metal dust and chips floating around inside a computer.
