Cannot repair existing RAID1 array

System is a Dell Precision 380 with the onboard intel RAID controller, one drive was part of a RAID1 array, after installing a replacement drive, I can't get the Intel Storage Console to see the non-raid drive so that i can rebuild to it, also when using the boot agent I don't have the drive as an option to rebuild to.

I've tried with no partition and a blank ntfs partition, the drives are exactly the same, I even have another drive of the same type and tested with it, same problem. Tried a different sata port on the mobo(using 0 and 1 now), different cable, what am I missing here?

Suggestions anyone? I'm out of ideas. 😱
