best way to add a wall switch to an existing switch...

One of the bathrooms in my house didn't have a bathroom vent fan installed. I've installed the fan and am about to run the wiring.. but how can I 'extend' that lower switch to a dual gang box?

I'm sure the switchbox is nailed to a stud.. so I can't remove it without major sheetrock work.. but is it okay to add one of those 'old work boxes' to the side of it?

because i want to use a digital timer with the bathroom fan that needs it's own box.. I also want to keep the dimmer switch

drop the poops... set the timer to 10 minutes and leave...
 
Face it, the best your gonna do is break out some drywall. Might as well just open a larger hole and make the wiring easier.

I didn't think it was okay to use an old work box that's 2 gang for something like this.. doesn't seem like it would be supported enough

It's not like it's bearing weight. The tabs should hold it in place well enough.

Isn't that why they make those "renovation" boxes so that you can install them in existing walls without having to get to the studs?
 
Have you located the unswitched power lead to feed into the switch? Not the one in the switch box, but the one that has a neutral? you'll need that neutral, in order for this fan to work.
Code does not allow you to use the ground as a neutral. If the power is in the ceiling, then you need to indicate on the "romex" that the white neutral is now a switched leg return. Put black tape on that white lead, on both ends.
