What's the best tool? People seem to be telling me dremel, so what bit if dremel is best? Hacksaw? Chainsaw?

Use a jigsaw. It will make straight fast cuts. Then clean up the edges with a dremel and some sanding rolls.

Whats a jigsaw you ask? Here's one at Sears.

dude i'm sooooo scared of tryin to cut a straight line even with a jigsaw. the only cuts i make are circle drills in predefined sizes. and cutting out factory fan grillz. i think i'd rather just take it to a machine shop and get it cut professional. i think they use a big machine that cuts it perfect (laser cut i think)

Cover the outline of the hole you want to cut with masking tape (draw it first with something that will show through). Then use a ruler and redraw the line. Use a jigsaw and go about 1/2" to 1/4" to the line, and then use a metal nibbler to finish the job. If you can't do it even with a nibbler, use a Dremel and a flapwheel for metal.

Here is an idea for you to think about. Buy a recessed lighting trim ring from a Home Improvement Center and use a jigsaw to cut out a hole to fit the trim ring into; they sell all sorts of them. It would not matter if the hole is not perfect, since the trim ring would cover the edge. They might even sell a clear lens to fit into the ring. You could paint the ring to match the case or other trim on the case to give it some pizzazz.

Go with a Dremel...more specifically, go with a Craftsman Rotary Tool from Sears (lifetime warranty) and use the metal cutting disk...cut inside the lines, then go over with a grinding bit...or use trimming to hide your ruff edges...
