Well I really did it this time. My 120mm Papst fan, 120mm mesh grill and filter came in on Friday from Directron. Eager to install this into the side of my case, I pulled out the ole hole saw and got to work. After drilling the hole (a nice looking hole, btw) I found that I had used a 5" (127mm) saw instead of 120mm. 😱 I could still drill holes for the mounting screws, but the grill no longer covered the entire hole, so I'll have to make a new one. At least I got a 7C drop in temperatures with no increase in noise.
 
Thought from a non-modder: try some of that edge finishing stuff - rubber strips with a slit down it for covering the rough edges of modding cuts. I reckon you'd find some thick enough to do a few mm each way (and x2 that for diameter, so should make up the 7mm). Quick google came up with this example, though I suggets you might want thicker stuff.

The rubber might soak up some vibration from the fan too.
 
True... I'd not thought of that. I've heard of using rubber vacuum hose with a slit down the center. 15.707963267948966192313216916398 inches should do it. 🙂
 
Good idea Davegod. I normally don't use that, since I cut such nice holes. 😉 However I think in this case you may want to give it a try.
 
Oh, I forgot to mention that when attaching the filter, I drilled 4 holes in the corners so I could mount it in line with the rest of the fan assembly. Apparently the filter material is attached, or at least extends into the corners. Drilling twisted the material in one corner and pulled it away from the others, so now there's a hole in the filter that's roughly the size of a 50 cent piece. Where can I find filter material like this? I may go the dryer sheet route, but it looks like it may be a bit thick for this fan.

FWIW, the Papst fan is very quiet, but it does have a slight ticking noise that none of my Panaflos have. It's not noticeable under my desk, but it's not the only fan (or computer) in my room.
 
atleast your fan fit. i once did measurements from the wrong side and the hole i cut was partially blocked by the psu!! arghh hah🙂

Haha, everyone's a comedian! 😛

Actually, it's a PACK of holesaws! I think there are no fewer than 5 of them, including the center arbor (is that the word?) so you drill straight down. They're probably not great for steel or even cutting through thick aluminum, but I couldn't pass up the price.
 
i got that same kit.. its in a blue or red.. i think blue.. plastic case and they are all sitting inside each other
 
Ok, here's a pic of the offending hole. I am thinking about picking up one of these to cover it, though I'm not so keen on it sticking out a lot. The scale model chainlink fence material might work, but it'll be too thinly spaced to look good, IMO. Then again, it'd look better than it currently does. Does anyone have a source for mesh like the grill I purchased?

Mine is grey, I believe... though maybe it's kind of a steel blue, now that you mention it.
 
Nice hole! One of the cleanest I've ever seen. I would be ashamed to show you a pic of my jagged edged hole. I had a spare sunon 92 mm server fan so I drew an outline, drilled many holes, then used a dremel to cut in between the holes.

A good hole saw was the right tool for the job, I didn't have one.

You should see the holes in my server. 🙂 I cut them out with a Dremel and reinforced cutoff wheels ONLY. I traced a wire grill and cut. No, it's not perfect, but it looks better than this one! :Q
