You can cut aluminum with damn near anything.
Try C4 and primer cord first.
If that doesn't work, a hacksaw would be fine.

A hacksaw. If you're lazy, find a machine shop and ask to use their shear for a second. Most places shouldn't have a problem with it, some might want a few bucks.

If you are worried about doing it right, and doing it well, take it to a local machine/sheet metal shop. The cost should be minimal. Thin aluminum is very easily distorted, be careful😉

That was my first thougt....but 1/8" thick would be pushing it for tinsnips.

Air powered die grinder would go through it like butter. Dremel would also work well, or a hacksaw if none of the other options are available. Al is not hard to cut.

My first choice would be Dremel, because a hacksaw might leave burrs/jagged edges, where a dremel would generally leave it pretty smooth. Plus, you could finish it up with other dremel attachments to smooth out any rough edges left behind.
 
A jigsaw will cause you many problems if you dont have the entire piece you are cutting clamped well and stationary.


I know what I am talking about. I spent 5 years working in a sheet metal shop😉

wow, that looks nice. where did you get your aluminum piece from? i dont' think my local homedepo sells it. if you got it from HD, which dept did you get it from?
 
If all Home Depots are the same, I got it near the Door hinges and stuff. The best way to find them is to ask for steel rods, and the plates will be right next to them. I was looking for the longest time. I asked 5 different guys who had no idea, and finally I asked a cashier chick and she knew exactly where they were 😀

A dremel would probably be the best, but I have no idea why we don't have one, and doubt we'll buy one. I guess we'll have to find a local metal shop

Yeah, in most cases they'll be like 'Sure, it's over there'. Try to look like you know what you're doing. If it doesn't look like it has a motor or any power equipment, it's a jump shear. Just put your fingers under the long thing in the middle, pull the lever to clamp it down, then stomp on the big footpedal. Or ask for help.

BTW- nix the double-sided tape unless it's super-ultra industrial strength stuff. Make yourself a lot happier and go with a tube of liquid nails from Dome Hepot.

I already bought the 3M double sided tape. The OP in the thread I linked to said it still holds, even over a year and a bit

You can't cut aluminum with an oxy/acetylene torch. It makes a molten mess. A shear at a local machine/sheet metal shop is the best. Dremel or grinder with abrasive wheel is also a good choice.
