You may want to consider drives that have features that make them better for RAIDing (like the WD1600YS series). I have 2 in RAID0 and they work great. Love the performance.
Actually, it could be a defective thermal sensor. I had that problem once where as soon as I turned on the PC, it "thought" it was running real hot. If this is the problem, the POSTing usually tells you it shut down due to a thermal issue, but if you only have 2 secs, that may not be enough...
The only thing I can add is I have an A8N32-SLI mobo and the sound has always been fantastic. I almost bought a sound blaster right away having read forums with a lot of audio concerns on the A8N32, but I am glad I didn't. It has been perfect.

Which Corsair RAM do you have??? I have the XMS TwinX2048-3200C2PT (2 x 1GB matched sticks for dual channel). I have tried running them 2-3-2-5 1T before and it did not work, but I didn't try it at 2.8V. If this is the RAM you have, I may try it with the voltage boost too.
I have an A8N32 (for about 4 months now) and have had a very good experience. Just remember if you go with it and you run MEMTEST86 to test your memory to disable LEGACY USB in the BIOS or MEMTEST86 will crap out on test 6 and higher.
Let me know if the new board fixes your problem. I suspect it will. You went thru a lot of good info and logical steps. I'd like to hear how it turns out (especially since I own one of these bad boys too).
Also, if you are not hearing the beep, you might not even be POSTING and if you aren't POSTING, you won't see any video. There was a PC Speaker that came with the MOBO that you have to put on a couple of pins on the MOBO. See if you can find it in your box. Otherwise, I think you can get them...

Is the machine giving you a beep about 10 seconds after powering it on? That would at least indicate that it is postings. Do you hear the hard drives spin up or anything?
Did you say you got it working if you put the sick PC on the monitor thru the KVM switch or was that a different PC? Do you know what BIOS you have on your A8N32? Can you get any video display on any other monitor? Did you try the DVI to VGA adaptor and try hooking it up analog temporarily?

Are you using headphone/microphone connections in the front of the case? If not, there are some jumpers that need to be installed on some pins between the PCI slots. Is it possible in your teardown from case to case that you could have knocked some of these jumpers off?
